• The size chart on this template is deliberately flat — every grade is 0. This is one size adjustable and the strap covers 55-60 cm. Do not grade the pattern; grade nothing and sell it as one size, which is how every small brand selling a $60 cap does it.
• Crown height is the measurement that decides whether the cap looks structured or looks like a dad cap, and it is the one a factory will quietly reduce to save fabric. 12 cm at centre front, measured from the sweatband seam to the apex, with the buckram in. Put it on the sample report.
• Buckram in the two front panels only. Buckram all the way round gives a cap that will not sit on a head, and it is the most common substitution when a factory is told 'structured'.
• Specify embroidered eyelets, not punched. A punched eyelet in hemp canvas frays within a season; a satin-stitched one does not, and it is the detail that separates a $60 cap from a $20 one.
• If you are putting chainstitch on the front, say so before the crown is assembled. Chainstitch goes on a flat panel — a factory asked to embroider a finished cap will either refuse or do it badly, and it is the reason a small brand's first cap order comes back wrong.
